As asked, what are some techniques to gut the upper intake? Tried to gut a test piece and failed horribly.

The hardest part is cutting the center out since you have to cut around the corner. It's normally a combination of multiple cutting tools to get the center out of there, then a couple hours of grinding to get it smoothed out.

If you don't mind my suggestion, I would certainly invest in carbide die cutters designed specifically for aluminum. Harbor Fright has a 4 cutter set for less than $60. They don't load up like normal cutters do. They are short, so I would look at whether they will reach where you need them.

I tried Sawzall, cut off wheel and carbides and ended up cracking the housing trying to get the chunk out I didn't know if there's a write-up or a video of someone doing it as a how to

I don't think there are any tutorials. Companies (including us) offer this service because it's not super easy to do for the average enthusiast.

It's definitely not a task for a beginner not saying that you are I was able to get mine with i think about 7 cuts with a reciprocating saw then I used and extremely sharp 45 degree angle round tip chisel in an air hammer to get out what could not be got with a reciprocating saw that took about 45 minutes then I spent about 25 minutes rotating it 90 degrees and welding it back probably ten minutes deleting the egr and welding a small plate over the hole about 3 or 4 hours grinding down the inside to smooth it out with a Dremel tool and get any of the Knicks out of it from the reciprocating saw and air chisel the one thing I will say is if you're unable to Weld aluminum deep inside of the curve what would be the bottom throttle body Mount side is curved in toward the inside so if you cut smooth across that side you will likely make a big hole in it so after doing one I understand why most people would rather pay to have it done if you do not have the ability to Weld aluminum you're likely to destroy your intake
